AL-KO THERM GMBH: circa 5000 “one-off” installaties per jaar

Goede dingen ontstaan soms door toeval. Medewerkers van AL-KO THERM GMBH bezochten een Eplan-stand op een beurs en ontdekten daar toevallig Eplan Engineering Configuration (EEC) – het systeem dat een eenvoudige en consistente configuratie van mechatronische systemen mogelijk maakt. Inmiddels gebruiken ze EEC wereldwijd als configurator en profiteren ze van aanzienlijk eenvoudiger meet- en regeltechnisch ontwerp.

Verwarmings-, ventilatie- en airconditioningsystemen (HVAC) zijn modulair opgebouwd met filters, warmtewisselaars, ventilatoren en warmteterugwinunits. Dit is duidelijk zichtbaar in de systemen van AL-KO THERM GMBH uit Jettingen-Scheppach nabij Augsburg, Duitsland. Elke functie bevindt zich in een afzonderlijke module. Tijdens een rondgang door de fabriek valt zowel het aantal systemen als de omvang van de productiecapaciteit op. Als marktleider levert AL-KO THERM jaarlijks circa 5000 individueel ontworpen systemen.

Elk van de 5000 systemen wordt individueel ontworpen en gebouwd volgens specifieke eisen, waardoor een goed functionerend engineeringproces essentieel is. De kern van dit proces is de intern ontwikkelde software "Klim@Soft" voor mechanisch ontwerp. Nico Frühinsfeld, projectleider voor meet- en regeltechniek: "Klim@Soft is onze belangrijkste tool en is gekoppeld aan Eplan Electric P8 voor elektrotechnisch ontwerp en aan SAP voor commerciële processen."

Hoewel er al langere tijd een consistent proces bestond, gold dit niet voor de meet- en regeltechniek. Deze omvat de volledige besturing en monitoring van functies zoals luchtstromen, temperaturen en luchtvochtigheid, evenals de aansturing van kleppen en ventielen. Klanten kunnen kiezen voor een geïntegreerd besturingssysteem van AL-KO Therm of een externe systeemintegrator. Nico Frühinsfeld legt uit: "Een specialist bepaalt alle benodigde parameters en vraagt via een installatiebedrijf een offerte bij ons aan.

We willen systemen graag leveren met onze eigen AL-KO-regeltechniek – ART. Omdat onderdelen van het systeem afzonderlijk worden aanbesteed, moeten we ook systemen zonder meet- en regeltechniek aanbieden."

Doel: geautomatiseerd ontwerp van meet- en regeltechniek

Als systeemleverancier wil AL-KO THERM zoveel mogelijk systemen met meet- en regeltechniek leveren. Dit wordt echter bemoeilijkt door verkoopprocessen. Tijdens de offertefase is deze techniek te complex om snel mee te nemen, terwijl systemen zonder deze technologie vaak wel eenvoudig aangeboden kunnen worden. Daarom ontstond de wens om het ontwerp te automatiseren.

Een eerste idee hiervoor ontstond in 2010, maar werd al snel verworpen vanwege de hoge ontwikkel- en onderhoudskosten. Tijdens een beursbezoek in 2014 werd het idee nieuw leven ingeblazen toen Nico Frühinsfeld Eplan Engineering Configuration ontdekte.

Een toevallige ontdekking als basis voor een configurator

Al snel bleek dat de oplossing voldeed aan alle eisen en eenvoudig te implementeren was, mede doordat AL-KO al met Eplan Electric P8 werkte. Hierdoor kon de meet- en regeltechniek naadloos worden geïntegreerd in het bestaande proces.

De module automatiseert de configuratie op het hoogste niveau en is gekoppeld aan Eplan Electric P8, Klim@Soft en SAP. Dit zorgt voor een sterk vereenvoudigd engineeringproces. Volgens Nico Frühinsfeld doet hun versie van EEC veel meer dan alleen configureren: het genereert automatisch schema’s en stuklijsten. Belangrijk was dat het systeem eenvoudig te gebruiken bleef.

"We have become significantly faster"

The configurator "reads" the components selected by the designer and the inherent logic from these as required by I&C circuits and components. The configurator thereby detects whether, for example, humidity control should or must be included. Users can of course also define and determine more precisely each type of control. An accessories list enables the selection of options at just a click – the system then integrates the option into the electrical and I&C plan.

When the configurator eventually transfers the I&C scheme to Klim@Soft, it includes the schematic and cable layout. Klim@Soft then forwards the I&C plan to SAP which either picks or orders the necessary parts. At this stage, the costs for the I&C components are already transparent.

The consistency and continuity of the process also means designers can work much faster. Nico Frühinsfeld: "I&C engineering used to slow down our design processes. It is now not only faster but we can also depend on it being free of errors." This applies also to special applications designed for specific control systems, e.g. for explosion prevention, the pharmaceuticals industry, hospitals and marine engineering – cruise ships also use AL-KO Therm systems for air conditioning.

Approximately 1000 users around the world in office-based and field sales

Meanwhile around 100 of a total 1000 active Klim@Soft users have been trained in using the configurator – not all of these are required to perform I&C tasks. Office-based and field sales use it on both fixed and mobile devices. A range of language versions are available. Chinese character sets are also supported due to AL-KO THERM having a China-based factory. The web-based version of EEC is used so from a users point of view updates take place automatically.

The question always associated with automation is how much can be saved? At AL-KO, this is not an issue. Nico Frühinsfeld: "In the systems being designed, we wanted to raise the share that included I&C technology – and that is what we have achieved."

Those responsible at AL-KO THERM also see other benefits which include the high level of design precision and transparent costs provided by links to Klim@Soft and SAP. Working together with Eplan also made a good impression. It is therefore no surprise that AL-KO have further plans with the configurator. Nico Frühinsfeld: "We can well imagine that designers will also use the system to automatically configure parameters for our control systems. System control would then undergo parametrisation directly from SAP."
